We built a 4-component AI quality and supplier workflow over 10 weeks. (1) Incoming Material Intelligence Engine: automating material inspection documentation and certificate verification. The engine: extracting data from DIN EN 10204 material certificates (chemical composition, mechanical properties, dimensional data — processing certificates in German, English, and mixed formats from 280 suppliers), comparing extracted certificate values against purchasing specifications and DIN/ISO material standards (automatic pass/fail determination for each specification parameter), generating incoming inspection records with all required fields (lot number, delivery date, supplier, material specification, inspection results, disposition), flagging discrepancies (certificate values outside specification limits, missing test parameters, certificate format irregularities), and linking material lots to production orders for forward traceability. Certificate verification accuracy: 99.6% (from 96.8% manual). Documentation time: 5 minutes per delivery (from 25 minutes). (2) PPAP Automation Engine: accelerating PPAP package preparation.
The engine: generating PPAP document templates pre-populated with available data (part drawings, material specifications, process parameters from the MES — Manufacturing Execution System), auto-calculating process capability metrics (Cpk, Ppk) from inspection data stored in the quality database, generating control plans from PFMEA outputs (linking PFMEA high-risk items to inspection methods, frequencies, and reaction plans), compiling measurement system analysis results from Gage R&R study data, assembling the complete PPAP package in customer-specific formats (BMW, Audi, Mercedes-Benz, and Porsche each have slightly different PPAP format preferences), and generating the Part Submission Warrant with all required fields. PPAP preparation time: reduced from 70 hours to 25 hours average (the remaining 25 hours covers physical sample production, actual measurement execution, and engineering review — tasks requiring human hands and judgment). (3) 8D Response Engine: accelerating customer complaint investigation and response.
The engine: receiving complaint notifications from OEM quality portals (BMW QMT, Audi B2B, Mercedes SMIA), linking complaints to production data (tracing the complaint lot to specific production dates, machines, process parameters, raw material lots, and inspection results), generating preliminary investigation data (D2 problem description with statistical context — defect rate, affected lot size, historical occurrence of similar defects), suggesting root cause hypotheses based on production data analysis (correlation between defect occurrence and process parameters, material lot changes, or equipment maintenance events), creating 8D report drafts with data-supported analysis at each step, and tracking corrective action implementation and effectiveness verification with automated follow-up. 8D response time: reduced from 12 days to 6 days average. On-time completion (within 10 business days): 100% (from 71%). Preliminary response within 24 hours: 100% (AI-generated preliminary report available within 2 hours of complaint receipt). (4) Supplier Quality Intelligence Engine: automating supplier monitoring and audit preparation.
The engine: aggregating supplier performance data from incoming inspection results, delivery records, and complaint data into automated scorecards (quality PPM, delivery OTIF, responsiveness metrics), generating VDA 6.3 audit preparation packages (historical supplier performance data, previous audit findings and corrective action status, risk areas to focus on), processing and filing audit documentation (findings, observations, corrective action requirements), and producing supplier development recommendations (data-driven identification of suppliers requiring development support, specific improvement areas based on performance data). Audit preparation time: reduced from 35 hours to 12 hours per supplier. Audit capacity: increased from 65 to 95 audits annually (meeting the planned schedule for the first time).
